Casting is a fundamental metalworking process where molten metal is poured, injected, or otherwise introduced into a pre-prepared mold cavity, and allowed to solidify, thereby taking the shape of the cavity to form a desired metal part known as a casting. The core principle involves replicating the negative impression of a pattern within a mold material, which can be made of sand, metal, ceramic, or other refractory substances. Investment casting, or lost-wax casting, uses a wax pattern surrounded by a ceramic shell, enabling exceptional surface finish and dimensional accuracy for complex shapes like turbine blades and jewelry. Die casting forces molten metal under high pressure into reusable metal dies, resulting in high production rates, excellent dimensional consistency, and thin walls, predominantly for non-ferrous metals such as zinc, aluminum, and magnesium. Other significant processes include permanent mold casting, centrifugal casting, and continuous casting. The technology encompasses critical stages: pattern making, mold and core preparation, melting and alloying, pouring, solidification control, cooling, shakeout, and finishing operations like cleaning, heat treatment, and inspection.
Modern advancements integrate computer simulation for solidification and fluid flow, automated pouring systems, and real-time process monitoring to predict and prevent defects such as shrinkage porosity, inclusions, or cold shuts, thereby enhancing yield, mechanical properties, and reproducibility. Casting finds indispensable applications across virtually every industrial sector, including automotive (engine blocks, transmission cases), aerospace (structural components), energy (turbine housings, pump bodies), machinery, construction, and consumer goods.
